Grey Structure Contractor in Karachi – The Foundation of Everything

Grey structure is the most consequential phase of any construction project. Once the columns are poured, the reinforcement is cast in concrete, and the slabs are complete, you cannot go back. The quality of the grey structure determines the building's structural safety, its resistance to Karachi's seismic conditions, its ability to carry additional floors in the future, and the quality of every finishing element that rests on it.

Yet grey structure is the phase where most cost-cutting happens — where steel is substituted with lower-grade bar, concrete is watered down to increase workability, cube tests are skipped, and cover to reinforcement is reduced. These shortcuts are invisible to the client during construction and catastrophic in the long run.

What Grey Structure Includes

Grey structure (also called RCC frame or raw structure) is the skeleton of your building. On completion, the structure is habitable only in the construction sense — walls, columns, slabs, and rough plaster in place, but no finishes, no fixtures, and no services. For a standard Karachi residential project, grey structure typically comprises:

Foundation

  • Excavation and layout
  • Blinding concrete
  • Foundation (strip, isolated, or raft depending on soil conditions and loading)
  • Damp proof course

Columns and Beams

  • Grade 60 steel rebar (or Grade 40 for lightly loaded structures), cut, bent, and tied to engineering drawings
  • Formwork fabrication and installation
  • Concrete pour (minimum M20 for structural members, typically M25 for columns)
  • Curing (minimum 14 days for structural concrete)
  • Formwork striking and surface inspection

Slabs

  • Slab steel reinforcement (top and bottom layers per engineering design)
  • Formwork for soffit
  • Service conduit installation (electrical and plumbing runs embedded in slab)
  • Concrete pour and vibration compaction
  • Curing and quality verification (cube testing)

Brickwork and Block Walls

  • External walls (typically 9-inch brick masonry for main external walls)
  • Internal partition walls (4.5-inch brick or 4-inch concrete block for partitions)
  • Window and door lintels (RCC or pre-cast)

Plaster

  • External rough plaster (sand-cement, 15–20mm)
  • Internal rough plaster on masonry walls

What grey structure does not include: Waterproofing (except foundation DPC), glazed tiles, toilet fixtures, electrical fittings, plumbing connections, doors, windows, paint, or any other finishing element.

Federal Budget 2025–2026: Cement FED Doubles — What It Means for Grey Structure

The most significant cost event affecting grey structure work in Pakistan since the rupee depreciation is the Federal Budget 2025–2026 decision to double the Federal Excise Duty on cement — from PKR 2 per kg to PKR 4 per kg.

What this means concretely:

DG Khan Cement formally notified the Pakistan Stock Exchange that the cost per 50kg cement bag rose by PKR 125 directly as a result. Karachi cement prices — already at PKR 1,390–1,450 per bag before the budget — are now PKR 1,520–1,560.

For a typical 10-marla (2,800 sq ft covered area on double-storey) residential grey structure consuming approximately 120 tonnes of cement, the FED increase adds:

  • 120 tonnes × PKR 2,000/tonne additional FED = PKR 240,000 additional cost versus pre-budget pricing

For a 1-kanal project (5,600 sq ft covered area), the additional cement FED cost is approximately PKR 480,000.

Any grey structure quote prepared before July 2025 is underpriced relative to current input costs. Any contractor offering you grey structure at pre-budget cement prices is either using a lower-grade or smaller volume of cement than specified, or will raise prices mid-project.

Steel tariff rationalisation — partial offset: Budget 2025–26's broad tariff rationalisation has contributed to steel prices easing 10–15% from their 2024 peak. Grade 60 rebar at PKR 228,000–242,000 per tonne is lower than the PKR 240,000–270,000 seen in early 2025. For a 10-marla residential grey structure consuming approximately 15 tonnes of steel, a PKR 20,000/tonne reduction saves approximately PKR 300,000 — partially offsetting the cement increase.

Net position: The cement FED increase and steel price moderation roughly cancel out for residential grey structure projects. However, the cement increase continues to compound on larger commercial and institutional projects.


Our Grey Structure Quality Standards

Concrete Cube Testing

Every concrete pour on a Naffees & Sons project is sampled with standard concrete cubes tested to BS 1881 protocol — three cubes per pour, tested at 7 days and 28 days. Results are documented and shared with the client. If a cube test fails to meet the specified compressive strength, we investigate and remediate.

Most grey structure contractors in Karachi do not do this. It is inconvenient, adds minor cost, and — when results are poor — creates accountability. That accountability is exactly why we do it.

Steel Grade Verification

We use mill certificates for every steel consignment used on our projects. The certificate confirms the steel's tensile strength, yield strength, and carbon equivalency — verifying that it is the grade specified (typically Grade 60 for structural members, to ASTM A615 or equivalent). We do not accept steel from sources that cannot provide mill certificates.

Cover to Reinforcement

Adequate concrete cover to reinforcement — the thickness of concrete between the rebar surface and the exterior — is the single most important factor in preventing rebar corrosion and determining the structure's long-term durability. Pakistan Building Code minimums apply, but we target higher cover than the minimum in exposed and humid environments. Cover inspections are conducted before every pour.

Vibration Compaction

Concrete must be vibrated during placement to eliminate air voids (honeycombing). Honeycomb in a column is a serious structural defect — the concrete in that zone has significantly reduced density and strength, and water can reach the reinforcement easily. We use internal vibrators on all pours and inspect placed concrete for honeycombing after formwork is struck.

Formwork Quality

Formwork determines the dimensional accuracy of structural elements and the finish of the concrete surface. Poorly made or inadequate formwork leads to out-of-plumb columns, inconsistent slab thickness, and concrete blowouts (formwork failure during a pour). Our shuttering carpenters are full-time craftsmen, not day-labour recruited for each pour.


Grey Structure for Different Karachi Contexts

Rocky Ground (North Nazimabad, Nazimabad, Gulshan-e-Iqbal)

Much of the central and northern Karachi residential belt sits on relatively sound rocky or hard-murram ground. Foundation depths are typically shallower, and founding conditions are more predictable. Strip foundations or isolated pad foundations are common. This is generally the most economical grey structure environment in Karachi.

DHA Karachi (All Phases)

DHA imposes minimum structural standards through its Revised Bye-Laws 2020. Concrete grade minimums, steel specifications, and foundation design must comply with DHA's structural engineering requirements. DHA Town Planning approval for the structural drawings is required before any grey structure work begins.

Coastal and Waterfront Areas (Clifton, DHA Phases 7–8, Manora)

Karachi's coastal areas present the most aggressive structural environment in the city. Seawater chlorides attack reinforcement through even sound concrete over time. For projects in these zones, we specify higher cover to reinforcement, use sulphate-resistant cement where appropriate, and consider cathodic protection systems for long-lived structures.

Clay Soils and Made-Up Ground (Some DHA Phases, Gulshan-e-Iqbal Areas)

Some Karachi localities — particularly newer DHA phases and some Gulshan areas — sit on expansive clay soils or historically made-up ground. These soils can exhibit significant differential settlement if not properly managed through foundation design. We conduct soil investigation (borehole or dynamic probe testing) before finalising foundation design on these sites.

What is the difference between grey structure only and turnkey construction?

Grey structure only covers foundation, columns, slabs, brickwork, and rough plaster. Turnkey covers everything through to keys-in-hand: grey structure, waterproofing, tiles, bathroom and kitchen fit-out, joinery, electrical fittings, and external works. Grey structure typically represents 40–50% of total turnkey cost.

Can I use my own architect's structural drawings with your grey structure team?

Yes. We work with your structural engineer's drawings as the construction documents. We require PEC-registered structural engineer stamps on all structural drawings before beginning work. We do not build grey structure from non-engineered drawings.

How do I verify that the concrete quality is acceptable?

Ask for concrete cube test results at 28 days for each floor's structural pours. These test the actual compressive strength of the placed concrete. If your contractor cannot provide cube test results, that is a significant warning sign.

What steel grade should be used?

Grade 60 steel (60,000 psi yield strength, equivalent to BS 460B or ASTM A615 Gr.60) is the standard for structural columns, beams, and slabs in Karachi residential and commercial construction. Grade 40 (40,000 psi) is acceptable for lightly loaded elements. Confirm the grade with your structural engineer.

Does grey structure include waterproofing?

Grey structure scope typically includes only a damp-proof course (DPC) at foundation level. Roof slab waterproofing, bathroom waterproofing membranes, and basement tanking are finishing-phase items, not grey structure items. However, we can include waterproofing in a combined grey structure and waterproofing scope.
